Case Studies

Real-World Custom Solutions We Have Built

The following case studies illustrate the types of custom IBC tote projects we complete regularly. Client names are omitted for confidentiality, but the challenges, solutions, and results are real.

Case Study: Multi-Tote Dispensing System for Liquid Chemical Manufacturer

Challenge

A chemical manufacturer in the Chicago suburbs needed to dispense four different liquid products simultaneously from their mixing room. Their existing setup used individual totes with manual valve switching, causing production delays and cross-contamination risk during changeovers.

Solution

We designed and built four independent 2-tote manifold systems, each with sequential draw capability and dedicated pump connections. Each manifold was mounted on a custom steel frame with casters for mobility. Color-coded cage bands and GHS labels identified each product line. Quick-disconnect couplings enabled spill-free tote changes in under 3 minutes.

Result

Changeover time dropped from 25 minutes to 3 minutes per product line. Cross-contamination risk was eliminated through dedicated manifold systems. The mobile frames allowed the client to reconfigure their mixing room layout without plumbing changes. Total project was completed in 12 business days from initial consultation to delivery.

Case Study: Heated Chocolate Storage System for Confectioner

Challenge

A confectionery manufacturer needed to store and dispense liquid chocolate from IBC totes in their production facility. Chocolate solidifies below 90 degrees Fahrenheit, making standard totes unusable. They needed heated totes with precise temperature control and food-grade certification.

Solution

We supplied 8 rebottled food-grade IBC totes with full-wrap silicone heating blankets, 2-inch closed-cell foam insulation jackets, and digital PID temperature controllers set to maintain 105 degrees Fahrenheit. Each tote was fitted with a heated ball valve assembly at the discharge to prevent chocolate from solidifying in the valve body. All heating elements were UL-listed and connected through GFCI-protected circuits.

Result

The client eliminated chocolate waste from solidification entirely, saving an estimated $12,000 per month in discarded product. Temperature uniformity across the tote was maintained within 3 degrees Fahrenheit of setpoint. The food-grade certification and cleaning certificates satisfied their FDA audit requirements. The complete system was designed, built, and delivered in 15 business days.

Case Study: Automated Inventory Tracking for Chemical Distributor

Challenge

A chemical distributor managing over 200 IBC totes across three warehouse locations needed real-time visibility into tote locations, fill levels, and product assignments. Their manual tracking system using spreadsheets resulted in frequent inventory errors, lost totes, and mis-shipped products.

Solution

We installed passive UHF RFID tags on all 200+ totes with serialized numbering linked to their warehouse management system. Each tote received a custom label with barcode, QR code, and product identification. We provided RFID readers for each warehouse location and configured the system to automatically update inventory records when totes were scanned during receiving, storage, and shipping.

Result

Inventory accuracy improved from 87% to 99.6%. Mis-shipment incidents dropped to near zero. The client recovered 14 totes that had been lost in their system. Time spent on manual inventory counts was reduced by 80%. The RFID system paid for itself within 4 months through eliminated errors and recovered assets.

Case Study: Agricultural Fertilizer Dispensing System for Farm Cooperative

Challenge

A farm cooperative needed a portable liquid fertilizer dispensing system that could serve multiple application vehicles at their mixing facility. They required high flow rates, the ability to quickly switch between fertilizer products, and a system rugged enough for outdoor year-round operation in the Midwest.

Solution

We built two 4-tote manifold systems on heavy-duty steel frames with corrosion-resistant coatings. Each manifold included quick-connect camlock fittings rated for 2-inch hose connections, sequential draw valves, and mechanical level indicators visible from 50 feet. The manifold frames were elevated on 24-inch stands for gravity-feed capability. Frost protection heating was installed for winter operation. All exposed steel was hot-dip galvanized for corrosion resistance.

Result

The cooperative reduced fertilizer loading time by 60% through the manifold system compared to individual tote dispensing. The gravity-feed stands eliminated the need for transfer pumps, saving approximately $4,000 in equipment costs. The frost protection system enabled year-round outdoor operation without product loss. The complete system was designed and installed in 18 business days.

Design Process

From Concept to Delivery: The 7-Step Design Process

Every custom project follows a structured process that ensures we understand your requirements, design the right solution, build it to specification, and deliver it on time. Here is exactly what to expect.

01

Initial Consultation and Requirements Gathering

Contact us with a description of what you need. Include details on the application, materials being stored or dispensed, operating environment (indoor/outdoor, temperature range, hazardous area classification), flow rate requirements, connection standards, and any regulatory compliance needs. Sketches, drawings, CAD files, or reference photos are welcome but not required. We also accept verbal descriptions and will develop the technical specification from there.

02

Engineering Review and Solution Design

Our team reviews your requirements and develops a solution. For standard modifications (valve changes, labeling, simple manifolds), this takes 24 to 48 hours and uses proven designs from our modification library. For complex bespoke builds (CIP systems, automated dispensing, custom frames), we may schedule a site visit or video call to fully understand the application, measure existing equipment interfaces, and identify constraints before developing a custom design.

03

Prototype and Design Validation (Complex Projects)

For first-of-a-kind modifications or systems that must interface with existing equipment, we build a prototype unit for validation. The client reviews the prototype, tests fit and function, and provides feedback before we proceed with the full production run. Prototyping ensures the final product works exactly as intended and eliminates costly revisions after production.

04

Detailed Quote and Project Timeline

We provide a detailed quote that itemizes materials, labor, certification costs, and any applicable delivery charges. The quote includes a projected timeline with milestone dates for design completion, material procurement, fabrication start and completion, testing, and delivery. Once approved, we lock in pricing and begin procurement.

05

Fabrication and Assembly

Your custom totes are built at our Elk Grove Village facility by experienced fabrication technicians. For modifications that affect structural integrity or pressure ratings, we perform additional testing to verify compliance with applicable standards. Quality checkpoints are built into the fabrication process with documented sign-off at each stage.

06

Testing, Quality Assurance, and Certification

Completed custom totes undergo comprehensive testing specific to the modifications performed. This may include pressure testing, leak testing, electrical safety testing, flow rate verification, temperature uniformity testing, or functional testing of automation components. All test results are documented and included with the delivery. UN/DOT re-certification is performed when modifications affect the container rating.

07

Delivery, Installation Support, and Training

Custom totes are delivered using our own fleet with drivers trained in handling modified containers. For complex systems like manifolds, CIP installations, and automated dispensing, we offer on-site installation support and operator training. Documentation packages include operation manuals, maintenance schedules, parts lists, and warranty information.

Pricing

What Determines Custom Modification Pricing

Custom work is priced based on the specific requirements of each project. Here are the primary factors that influence the cost. We provide detailed, itemized quotes so you understand exactly what you are paying for.

Modification Complexity

Simple modifications like valve changes are straightforward and affordable. Complex modifications like CIP systems, manifold builds, and automation integration require more engineering time and specialized components.

Materials and Components

Standard HDPE and carbon steel components are cost-effective. Stainless steel fittings, specialized sensors, RFID tags, and heating elements add to the material cost proportionally.

Quantity

Per-unit costs decrease significantly with volume. A custom modification that costs $X for one tote may cost $0.60X per unit for 50 totes due to setup efficiency and bulk component purchasing.

Engineering Time

Standard modifications use existing designs and require minimal engineering. Fully custom or first-of-a-kind solutions require design, prototyping, and testing that are factored into the project cost.

Certification Requirements

Modifications that require UL listing, explosion-proof certification, or FDA compliance documentation involve additional testing and certification costs.

Base Tote Cost

Custom modifications can be performed on totes you supply, totes from our reconditioned inventory, or new totes we source. The base tote cost is separate from the modification cost.
